I was close. Either way, I knew Waffl6 needed fine threaded bolts, so I sent him some. :D

For those keeping track of the progress (and lack thereof) of my clutch, the issue has been discovered.

I took it to the auto skills center at Fort Meade and had someone there use a hand impact screwdriver, hammer and center punch to remove 5 out of 6 screws within 30 minutes.


Unfortunately I had ruined the last screw in my attempt to use left hand drill bits to extract and so it was drilled out.

The hole is no longer round, and it's bigger than it was. It has been recommended to take it to a machine shop to be filled, re-tapped and helicoiled. I have my concerns about this because the hole is straight-through and I have seen things online about helicoils backing out through the other side.

How old are those disks????? How many km's on them. I would box those things up and send to IMZ. Retapping that screw hole should not be too much of a problem. Wondering if instead of a helicoil you could just retap it and use a slightly larger bolt. Not sure.

There are 58xx KM's on this bike. It's a 2011.

That totally explains the symptoms. Presumably the broken bits got into and used up all the space between the plates and that's why the cable and lever went slack.

Sure doesn't feel like it, my friend. Just problem after problem since I've had this bike. I was hoping to make it to the BURP rally this coming weekend but I think I'm going to officially cancel that thought because I have been super overwhelmed lately by this, and there's no way I can put it all back together in a single day or two.

So rather than going to the rally I think I'm going to spend my time doing some upgrades. I want to put on that LED headlight kit and hella lamp everyone is raving about, going to be adding an additional horn, MAYBE a tank shifter (cost dependent on whether or not heli-coiling the flywheel works or if I end up needing to replace it) and I still have ammo cans to mount somewhere too.

It happened to my 2011. It was parked a while. 3yr old, but only 1500km on it. I rode the crap out of it, and it happened within 3000kms. My best guess is that like anything mechanical, they actually keep working better when you use it. Letting things sit or not using an engine enough always seems to cause trouble.
However, in my case, I was trying to force a severely loaded bike up too steep of a hill and smoked the clutch for three straight days. I made it home, barely. So extreme heating and then cold mountain air combined with the little use is the cause for my failure.
